So as I understand it, I have the fan blades glued onto a backer (let's call it backer-1). Then I cut out the semicircle ends with my gouge, going through both the fan blades and backer-1.

I glue the double-thickness assembly onto backer-2 and then glue the thumbnails to backer-2? Unless my thumbnails are thicker than the backer boards, that would leave the top surface of my thumbnails below the level of the blades!

Am I missing something here, or do I need double-thickness thumbnails?

I'm thinking that since my black veneer is actually thinner than my holly, I should cut out the semi-circle ends of the rays BEFORE I glue it to backer-1 so that I can also glue the thumbnails to backer-1 (eliminating backer-2) and that way the surface of my thumbnails will be about level with my rays?

Even doing that, with 1/32 holly and 1/40 black, I'll have to be careful to make sure when I rout out the opening that I don't go any deeper than the backer plus the black thumbnails or I could end up with the thumbnails below level!

Well this is what I would do. I would double up the black (glue them together), then proceed in the same manner. Meaning cut the ends of the holly w/carving gouge and fit the dbl. thickness black. The black may be a slight thicker but with either a little 150 grit, file, fine cut w/ a sharp block plane, you should be able to flush it up all evenly.

Fred

I hope this helps

Thanks, Freddy,

That's what I was thinking, but I wanted to make sure I wasn't missing something that was obvious to others.

It appears the reason Eli says to use the second backer is that his black is substantially thicker than his holly, and he needed to raise the holly up. In my case, with the black thinner than the holly, I'll double up the black and try to glue it to the single backer. That way the double 1/40 black will be 1/20 thick and will be slightly proud of the 1/32 holly - a better situation than having to shave the greater amount of holly down to the level of the black.
